Innovation often begins with identifying a problem that others have accepted as unavoidable. For roofing consultant and inventor Robert Ladick from NO-PUNCTURE, that problem was hidden moisture trapped inside commercial roofing systems.

After decades of performing roof inspections and moisture mapping, he repeatedly witnessed building owners facing costly repairs because water intrusion remained undetected until significant damage had already occurred.

Robert envisioned a simple solution: a passive moisture sensor that could be embedded within a roof assembly and provide a clear visual indication when moisture was present. The concept was compelling, but transforming it into a reliable, scalable commercial product required far more than a working prototype.

That challenge led NO-PUNCTURE to partner with PRECISION. The Challenge: A Product that Worked But Couldn’t Be Manufactured Efficiently
By the time Robert approached PRECISION, he and his son Steven had already invested heavily in developing the concept. They had:

The challenge they faced was manufacturing this sensor because the early design was complex and difficult to scale. “We had a product that worked,” explains Robert Ladick. “What we didn’t have was a practical way to manufacture it efficiently.”

Applying Design for Manufacturability from Day One
Rather than simply quoting tooling and producing parts, PRECISION became actively involved in the engineering process.

Led by founder Paul Tontsch, the PRECISION team worked closely with Robert and Steven through numerous design discussions and product iterations. The goal was straightforward: Reduce complexity without compromising performance for RECON-O-SENSE.

Engineering a Simpler, More Robust Product
One of the earliest DFM opportunities involved reducing product complexity. The original design utilized a significantly higher number of magnets and required precise orientation during assembly.

PRECISION challenged the design assumptions and worked with NO-PUNCTURE to simplify the internal architecture. The result was a product that required fewer components while reducing assembly time. This, in turn, lowered manufacturing costs and improved reliability because there was less opportunity for human error.

The PRECISION team also incorporated design features that naturally guide proper assembly, ensuring parts can only be installed in the correct orientation.

This seemingly small improvement becomes critically important when products are manufactured at scale.

Designing for Production Before Cutting Steel
Many inventors rush into tooling before fully validating a design. In this case. PRECISION took the opposite approach.

The team invested significant time refining prototypes, validating materials, and stress-testing concepts before committing to production tooling.

By leveraging extensive prototyping and iterative development, NO-PUNCTURE was able to resolve issues early when changes were inexpensive rather than after costly molds had already been built.

“You solve your problems before you start making expensive molds to avoid making up to 5,000 of something that you can’t use,” stated Robert.

To further reduce risk, PRECISION recommended modular tooling strategies that allowed design modifications for RECON-O-SENSE without replacing entire molds. This flexibility enabled the team to continue optimizing performance while protecting tooling investments.

Material Selection That Improved Product Performance
DFM for the RECON-O-SENSE system extended beyond geometry and assembly. Material selection also played a significant role in manufacturing success.

PRECISION worked with NO-PUNCTURE to evaluate materials capable of surviving years of rooftop exposure, temperature fluctuations, UV radiation, impact events, and moisture.

Early versions utilized acrylic components. PRECISION recommended transitioning to polycarbonate to improve impact resistance, durability, long-term reliability and environmental performance.

The resulting housing proved capable of withstanding rigorous impact testing, hail exposure, and harsh rooftop conditions.

High-Performance Magnet Integration
The team sourced high-temperature magnets capable of maintaining performance in extreme rooftop environments. Processes were developed to ensure magnets were consistently manufactured, coated, and magnetized to precise specifications before assembly.

We wanted to get as close to military grade magnets as possible, so that they can withstand 180 degrees Celsius, because temperatures rise quite high on roof tops. We tested them to ensure that the strength did not drop down. They worked well,” said Robert.

Reliable Sealing Methods
Because the RECON-O-SENSE sensor Indicator must operate in wet environments for years, maintaining a watertight enclosure was critical.

PRECISION worked with manufacturing partners to refine ultrasonic welding processes and establish repeatable quality controls. The team validated performance through pressure and water testing to ensure consistent sealing of the RECON-O-SENSE Indicator and long-term reliability in the field.

PRECISION developed detailed assembly procedures and manufacturing documentation to ensure every RECON-O-SENSE unit could be produced consistently regardless of production volume or location in Langley or China manufacturing plants.
